1) What is the minimum/maximum length from the tip of the core to the top of the padding/funnoodle?
Tip of your finger is a good idea. Fill the gap in with a wedge of fun noodle.
2) is duct-tape Legal (or is packing tape used just for weight savings)?
Yes, but it will create heavier, stiffer weapons. Most people use packing tape for it's light weight.
3) Limitations on caps (no pennies, etc) The best thing you can use to cap the tip of your core is a wedge of fun noodle. It doubles as a plug, and will keep your weapons from tipping out. Also used are PVC caps, plastic pop bottle lids. The big thing to remember is you need to not feel the core, so be sure to have adequate padding at the tip. I usually use 1 or 2 discs of camp pad, and a plug of funnoodle, and I hardly ever tip out a weapon.
4) Use of Caulk (I read on another website that they use silicone caulk to secure the core to the foam for adheision) I've seen people who will use caulk in the core to add weight to a weapon, but not for adhesion. You can use different types of glues to make weapons. Common ones are liquid nails, gorilla gule, ect.. You see more of this in making flat blade weapons or MC weapons where you're rolling the foam. If you're making a basic ultra-light with fun noodle, all you need is packing tape.
5) Who can make weapon covers (I suck at sewing) or can I use something like a tube sock to cover it? Common covers if you don't make your own are tights or trouser socks. Make sure they're non-opaque. It's better to sew your own. It's a basic tube, and just round off the corners on one end. With a basic sewing machine, you can bust these out in under a min. They tend to last longer, and look better. But I have tights on my main swords, mainly because of the designs on them.
6) What classifies as "Curodsey Padding"?
Most commonly used is pipe insulation or camp pad. Curtousy padding refers to padding that is not strike legal, but there to keep you from getting bruised up. Usually 1/2" to 1". Baronet Tsani The Dukister of Querna Tema Order of the Eternal Flame Master of House Ironwood

Cloth covers look better if enough time is spent on them to make them elaborate and unique.
Usually thats not the case.
In which case all they do is increase weight, and drag. Giving you a much less effective sword than if you simply switch covers.
And the OP's question was "What is the minimum maximum length from the tip of the core to the top of the noodle" (yes I truncated that).
The answer is there is no minimum or maximum. Too little though, and with a good stab, you'll push the core through. Too much and when you hit someone on the sweet spot (about 2 inches down from the top to about 8 inches down from the tip is considered the sweet spot I feel), the tip will break off and you will have a blown out tip that way.
A good idea is about .75-1.5 inches of gap. A good test, to see the practicality on this, is to tight wrap the blade onto the core, then push the blade down, as it would do when impacting from a stab, and see where the core ends up. If it sticks out past the noodle, or only has a tiny bit of play before becoming flush, it'll be tearing up the inside of your stab tip.
Duct Tape is legal, but gear does give a bit of an advantage. In our kingdom, fast pace fighting is key. Speed, shot placement, and pin point accuracy are good things to strive for. Duct tape has its places, but it will put you at a disadvantage when used for the blade.
I, and many many others, use duct tape to build up the handle of the sword, and give counter weight. Giving you a much better balance. So it depends where you plan on using it.
You can cap a sword tip with whatever you want. From experience, pennies and other metals are dumb. They chew up noodle if theres any play at all. The best option you have, is to either use a small hunk of scrap noodle, and tape it down over the tip, or some camp pad. One that I saw that was pretty good in Maldread's tech was medical tubing. It caps it, gives it a rubber buffer, and lasts forever.
Caulk would be pointless. With our construction materials, and modern amt-tech used widely in our kingdom, your honest best shot is packing tape, fun noodle, and a graphite core.
Caulk would make it heavy, unbalanced, and at least most of the caulks i've used in various projects, it'd be very tough to effectively get into place on a sword, in enough key points to keep it well adhered.
Now, one thing I will tell you, after putting in my two cents, is that great amtgard innovations and new ideologies come from people experimenting and trying new things.

I made my Swords & staff with noodle wedges. I did decide to use duct tape, I figure if it feels to heavy I can change it out later (or I could use it in the same way as boxers with weighted gloves and switch to lighter weapons later)
The most sewing ability that I have is leather stitching in a very basic form, if I can go get something like baseball sock or something similar (that I can purchase) to cover them I would prefer it.

I recommend tights. Womens tights. Buy em at walmart for like 3 bucks for a pair. Gives you 2 covers. Come in all kinds of colors/designs and are light.

Re:Weapons II - 2008/06/04 16:37I've found that the normal 1/2" pipe insulation for courtesy padding can come up lacking and can still cause an "oww" response when accidentally struck with it. I preffered using the "Donkey Dick" type pipe insulation. It's the 1"-1 1/2" thick stuff i believe it comes in 2-3' pieces. Again it can be claimed at most hardware stores but also can be obtained by finding a new housing part of town and asking most plumbers that install water heaters.
